Thanks for all the help guys. We are now up and running :D

Thanks to some support from a local engineer the following issues were identified:
  • The air compressor pipe was blocked
    The alignment was way out
    I didn't know how to focus it properly
    Everything was covered in soot from the series of small fires I'd caused by having a blocked air compressor pipe
The cut on HIPS isn't perfect and we may look at using a different material but playing with the speed and power settings we've got it pretty good now.

HIPS is an aweful substrate to cut, the corners round and it gives off pretty nasty fumes :(

It doesn't *vaporise* in the true sense, it just melts and drips away :(
